Novel Offset Deformable Barrier leading to changes in European Standards and improved vehicular safety

Summary of the impact

Research into variable mechanical energy absorption, using Finite Element (FE) modelling and analysis, funded by Cellbond Ltd., led to a design specification for an Offset Deformable Barrier (ODB). Such barriers are used within the motor manufacturing industry to test vehicular safety. Based on the findings of our research, the barrier used in car crash tests has been redesigned. The design specification for the barrier has been adopted by the European New Car Assessment Programme (EuroNCAP). All newly designed cars are tested with this type of barrier before they enter production. The use of FE modelling and virtual crash testing allows barriers to be designed with particular properties and for the crash testing cycle to be shortened.

Use of novel small specimen testing methods for improvements in power plant maintenance operations

Summary of the impact

A range of small specimen creep testing methods have been developed through research carried out at the University of Nottingham (UoN). These tests are being used in the following ways: RWE npower has used the impression creep test on approximately 180 samples taken from its power plants in the UK, France and Holland; AMEC has installed two impression creep test rigs for testing nuclear power plant materials for a range of EDF Energy power plants; Laborelec is using the small ring techniques for evaluating nickel based super alloys in turbine blades for clients in Belgium and Holland and the Electrical Power Research Institute (EPRI) has used the small specimen techniques, with the assistance of UoN, on power plant structures in the USA.

Affordable Diffusion Bonding (ADB) of laminate sheet to produce micro-cellular structures relevant for ultra-lightweighting and high efficiency thermal and chemical devices for the aerospace, automotive, medical, chemical manufacturing sectors.

Summary of the impact

Diffusion bonding (DB) is well-known for producing structured materials with fine scale features and is a critical technology for high efficiency reactors, e.g. heat exchangers and fuel cells, but currently equipment is slow and expensive (and there are size limitations to the `assemblies' that can be built). The University has researched and developed, with industry partners, a rapid affordable diffusion bonding (ADB) process involving direct heating to provide appropriate temperature and stress states and utilising flexible ultra-insulation (vacuum) for pressing titanium (and now aluminium) sheets together. The process operates at low stresses thus avoiding `channel' collapse. Investment is taking place in the partner companies to exploit the technology. A breakthrough has been achieved in the chemical machining of three dimensional structures for laminar flow technology assemblies in aluminium and titanium, that can be built by ADB.

Passively safe street furniture

Summary of the impact

Dr Richard Brooks and his team at the University of Nottingham have been investigating the high strain rate behaviour of composite materials since 2003. This has led to the development of two products that are being installed in streets in the UK and Ireland by East Midlands SME Frangible Safety Posts Ltd. The direct benefits to the company have been: the installation of 900 products in the UK and Ireland; saving of £17k capital cost and 2 months in terms of time to market per product developed and; raising of £1.8M investment to bring the products to market At least one life has already been saved in the Shetland Islands as a direct consequence of the product behaving in the way it was designed to.

Improved Creep-Fatigue-Oxidation Resistance in Gas Turbine Disc Materials

Summary of the impact

Research at Portsmouth has significantly improved the understanding of damage tolerance under creep-fatigue-oxidation conditions experienced in aero-engine components. The understanding has been developed through research on a new-generation disc materials including U720Li and RR1000, which have since been used in Rolls-Royce engines including Trent 900 in Airbus A380, Trent 1000 in Boeing 787 and the latest Trent for Airbus A350 XWB. These new materials have enabled aircraft to operate more efficiently at higher temperatures, with a major impact on CO2 emission and a significant impact on economy due to the new market opportunities and the reduction of operating costs.

Structural mechanics - enabling weight reduction and performance enhancement of composite aerospace structures (for redaction)

Summary of the impact

For aerospace vehicles, the development of new materials and structural configurations are key tools in the relentless drive to reduce weight and increase performance (in terms of, for example, speed and flight characteristics). The economic drivers are clear — it is widely recognised that it is worth approximately $10k to save one pound of weight in a spacecraft per launch and $500 per pound for an aircraft over its lifetime. The environmental drivers (ACARE 2050) are also clear — reduced aircraft weight leads to lower fuel burn and, in turn, to lower CO2 and NOx emissions. With such high cost-to-weight ratios, there is intense industrial interest in the development of new structural configurations/concepts and enhanced structural models that allow better use of existing or new materials. Analytical structural mechanics models of novel anisotropic structures, developed at the University's Advanced Composites Centre for Innovation and Science (ACCIS), are now used in the industrial design of aircraft and spacecraft. Based on this research, a new, unique anisotropic composite blade, designed to meet an Urgent Operational Requirement for the MoD, is now flying on AgustaWestland EH101 helicopters that are deployed in Theatre. In addition, the new modelling tools and techniques have been adopted by Airbus, AgustaWestland, Cassidian and NASA and incorporated into LUSAS's finite element analysis software. These tools have, for example, been used to inform Airbus's decision to use a largely aluminium wing design rather than a hybrid CFRP/aluminium wing for the A380.

An X-ray tool for the prediction of catastrophic failure during semiconductor manufacture (Jordan Valley)

Summary of the impact

Semiconductor wafers are subject to damage from misaligned handling tools, leading to cracks. Most of these are benign, but a few propagate to cause silicon wafer breakage during high temperature processing, leading to losses in production time costing millions of dollars per year. Research in Durham showed that X-ray Diffraction Imaging can be used to identify which cracks will catastrophically fail. As a consequence, Jordan Valley UK Ltd has designed and already sold over £M [text removed for publication] worth of X-ray imaging tools to the semiconductor industry. The company identifies this product as being critical to its continuation, safeguarding more than 25 jobs, and growth over the past 2 years.

18. Improving survivability of protective structures through novel design and modelling

Summary of the impact

The vulnerability of both military and civilian infrastructure to the threat of terrorist activity has highlighted the need to improve its survivability, and this poses a significant design challenge to engineers. Research work at Imperial has led to the development of novel constitutive relationships for polymeric materials coupled to novel analysis procedures; software algorithms for effective simulations of blast and impact events; and enhanced experimental testing methods allowing a fundamental understanding of the structures. According to Dstl, this body of research has `unquestionably improved the security and effectiveness of the UK armed forces operating in hostile environments abroad as well as the safety of citizens using metropolitan infrastructure within the UK'. The techniques have been applied to vehicles and UK infrastructure, including for high profile events, such as the 2012 Olympics.

Improved Safety of Fire Resistant Glasses

Summary of the impact

CGI International Ltd is an independent producer of fire resistant (FR) glass for the building industry. A Knowledge Transfer Partnership (KTP) with the University of Leeds resulted in the launch of three new high impact performance certified glass products, exhibiting improved fire resistance, twice that of previous products. CGI's business performance improved substantially, with the new products generating in excess of £5m of new business, within the eligible REF period, in a shrinking market thereby increasing market share. Product development time was reduced by 50% and fire test costs by £20k pa. A new research and development function was created employing 4 staff and this, together with an investment in equipment, has moved CGI from being a commodity manufacturer to a technically led solution provider.
